Blog - 1 The Technician's Gap: Why PLC Troubleshooting Is Different From Engineering

I’ve spent more than 40 years around industrial control systems, and one thing has become very clear:


Engineering a control system is not the same as troubleshooting one at 3:00 in the morning.



Engineers design the system. Technicians recover it.


When the machine stops, the technician has to figure out what changed

  • input

  • logic

  • output

  • field device

  • wiring

  • or the controller itself

— all while production is waiting. That’s a different skill set entirely.


I’ve seen this gap from both sides.

I’ve worked in steel mills, glass plants, and around 13 kV switchgear.

I’ve taught PLCs and VFDs for more than a decade.


Teaching forced me to explain why things work, not just what they do — and it always came back to the same truth:


The fundamentals matter.  


Software changes. Platforms change. Hardware changes. But execution order, instruction behavior, and understanding how the controller thinks remain constant.


I didn’t learn this from one class or one mentor.

I learned by teaching, by being challenged, by making mistakes, and by working beside people who shared what they knew.


Humility became the biggest lesson — because troubleshooting punishes assumptions.


You have to let the machine tell you what’s wrong.


Technicians often end up running a gauntlet.


Expectations are high, answers are needed, and sometimes nobody is there to teach them how to work through the problem.


It’s easy to learn which buttons to push without learning why the logic behaves the way it does.


That’s how the gap becomes a career problem.


My goal with Ladder Logic Solutions is simple:


Helping the person coming behind me.  


Share what I’ve learned.

Make the path easier.

Teach technicians how to understand the fundamentals well enough to read what the controller is telling them — and work their way toward an answer.


I don’t have all the answers. But I’ve learned a few things that might help someone else.
